The early diagnosis of PLC control system faults is of great significance for industrial production. In order to shorten the early fault period, further extend the random fault period, and delay the arrival of the wear and tear fault period, we generally adopt the method of taking certain measures at the beginning of system design. Before the wear and tear fault period arrives, the components that have entered the wear and tear fault period are replaced first. Of course, in order to better locate the fault location and do the above work well, the first step is to be quite familiar with the location of the fault distribution. The distribution of PLC control system faults is generally as follows:


1. External fault
The external faults of the control system specifically refer to various switches, actuators, sensors, and loads that are directly connected during the actual working process. When this part of equipment malfunctions, it usually directly affects the relevant control functions of the system, and the cause of the malfunction is usually due to quality issues or device lifespan.

2. System malfunction
System failure is a global fault in the operation of the system. System faults are divided into fixed faults and accidental faults. Accidental failure refers to the ability to restart and restore the system to normal after a malfunction occurs; Qualitative failure refers to a system that cannot recover after a restart and requires hardware or software replacement in order to restore normal operation. Fixed faults are generally caused by improper system design or long years of system operation.

3. Hardware failure
In control systems, hardware failures mainly refer to the problem of damage to the system’s template, which is usually evident and has a localized impact. The reason for this problem is that the device has been in use for a long time and the components of the template are aging.

4. Software failure
Software failures are caused by errors inherent in the software itself, mainly due to inadequate software design considerations, which can occur once conditions are met during hospitality. Among the 5% faults in PLC, 90% of them occur in the FO template, and only 10% of them occur in the controller. That is to say, faults that occur in the CPU, memory, system bus, and power supply of PLC only account for 5% of all system faults, while faults that occur in the FO template only account for 5% of all system faults.
